US: National Cement is upgrading its Lebec cement plant in California to make it carbon neutral. The upgrade involves a transition to limestone calcined clay cement (LC3) production. The producer will also substitute fossil fuels with locally-sourced biomass, including pistachio shells, in cement production. Lastly, a carbon capture installation will remove 950,000t/yr of CO₂ from the plant’s flue gases.

Spain: Cemex España plans to install a new tertiary mill in its Alicante cement plant’s refuse-derived fuel (RDF) line. The project, called Molentis, is scheduled for completion in early 2025 and will cost €6m. The Molentis upgrade will help the Alicante cement plant to raise its RDF substitution rate by 8%, according to the producer. This in turn will reduce its CO₂ emissions by 6700t/yr. The Spanish Ministry of Industry, Energy and Tourism granted €4.4m toward the project to Cemex España under its Innovation and Sustainability Plan.

Cemex España director of operations Benjamín Cabrera said "Molentis will enable us to advance towards climate neutrality and position the Alicante factory at the forefront of new technologies in the decarbonised industry."

Brazil: Secil subsidiary Supremo Secil Cimentos will invest US$20.3m in an upcoming expansion of its Adrianópolis cement plant. Commencing in July 2024, the expansion will raise the plant’s clinker capacity by 10% and enable it to increase its alternative fuel (AF) substitution rate from 25 – 30% to 40%, and eventually to 50% by 2030. To date, AF use at the plant has reduced its cumulative consumption of petcoke by 100,000t.

CEO Paulo Nascentes highlighted the transformative impact of the Adrianópolis plant on its host community, with its initial investment of US$176m and a subsequent US$41.7m in previous upgrades to date. "One of the reasons why the Paraná government allowed the plant was because Adrianópolis was very neglected. The arrival of Supremo transformed the city," he said.

France: Lafarge France has ignited the new kiln at its Martres-Tolosane cement plant following a Euro120m upgrade. Local press has reported that the upgrade replaced the plant’s existing kilns and preheater tower with entirely new equipment. The new kiln has tripled the plant’s capacity, to 2.1Mt/yr from 0.7Mt/yr. Meanwhile, the new preheater tower will help to reduce the plant’s electricity consumption by over 20%. As a result of the upgrade, the Martres-Tolosane plant can now support an alternative fuels (AF) substitution rate of 60%, compared to 20% beforehand. Lafarge France aims to carry out further work to reach 85% AF substitution at the plant by 2027. Other planned projects include the installation of a carbon capture system.

Lafarge France CEO François Petry said “We are going to create a research and innovation centre here dedicated to the capture of CO₂, with the ambition of ultimately making the Martres-Tolosane plant net zero carbon.”

Bulgaria: Titan Cement subsidiary Zlatna Panega Cement plans to invest Euro11m in sustainability-enhancing upgrades to its Zlatnopanegki cement plant in Lovech Province. The work centres around a Euro7m alternative fuels (AF) upgrade, to raise the plant’s AF substitution rate to 70% from 50% in 2022. Besides this, the producer will also invest Euro4m in the construction of a solar power plant at the facility. The solar power plant is scheduled for commissioning in March 2024. General manager Adamantios Frantzis said that the plant will subsequently move on to its ‘next big project,’ consisting of a Euro35 – 50m upgrade, in 2026 – 2028.

Zlatna Panega Cement invested Euro5.7m in capital expenditure throughout 2022, more than double its investments of Euro2.6m in 2021. It is committed to interim CO₂ reduction targets of 5000t/yr (Scope 1) and 3000t/yr (Scope 2 and 3), and net zero CO₂ emissions by 2050.

Nigeria: Dangote Cement plans to raise its alternative fuel (AF) substitution rate across its Nigerian operations to 25%. The Punch newspaper has reported that the producer consumed 34,800t of AF during the first half of 2023.

Obajana cement plant head of sustainability Eseosa Ighile said “We are working towards installing AF feeding systems in all our operation lines by 2024.”

Brazil: Votorantim Cimentos has secured a US$150m loan from the International Finance Corporation for an upgrade to its Salto de Pirapora cement plant in São Paulo. The producer aims to increase the alternative fuel (AF) substitution rate at the 4.8Mt/yr plant, and reduce its CO₂ emissions. It says that the loan is tied to sustainability performance indicators (SPIs), based on the reduction in the plant’s Scope 1 CO₂ emissions.

Portugal: Cimpor Portugal has signed a contract with Germany-based KHD Humboldt Wedag (KHD) for an upgrade to production line 7 at its Alhandra cement plant. The project is intended to increase the production capacity at the plant to 3600t/day from 3000t/day and increase the line’s alternative fuels thermal substitution rate to over 80%. It will also be the first installation of KHD’s Pyrorotor alternative fuel combustion reactor in the country.

The scope of the engineering and supply contract comprises:

• New HKSK 224/335 preheater ID fan
• New downcomer duct
• New preheater with 8064/5-type HEM cyclones
• Pyroclon R calciner with Pyrotop mixing chamber. The Pyroclon R will utilize fine refuse-derived fuel (RDF) and natural gas
• 4m x 10m Pyrorotor alternative fuel combustion reactor
• Pyrobox coal firing system for process start-up and operation balancing
• Shortening of the existing kiln and installation of new kiln inlet chamber with bypass extraction
• New kiln drive station 2 (the existing girth gear and two pinions will be reused)
• New kiln hood and take-off of tertiary air from the cooler roof
• New main kiln burner designed to use more than 50% alternative fuels (but will also be capable of burning natural gas, as well as liquid fossil and alternative fuels)
• New Pyrofloor PFC²829AW cooler with a Pyrocrusher PRC 420-3ES clinker crusher.

KHD will also be supplying its KHD ProMax software product as part of the project.

Matthias Mersmann, chief technology officer at KHD, said “The decision by Cimpor Portugal to opt for KHD pyroprocessing equipment - and especially the Pyrorotor - underlines the leading market position of KHD, as well as the outstanding capability of KHD’s unique alternative fuel-processing solution.”

Project execution will be led by KHD Germany, with support from Humboldt Wedag India and the Turkish branch office of Humboldt Wedag. Commissioning of the upgraded production line is scheduled for 2025.

Spain: Cemex España has secured Euro4.4m in EU funding for an upgrade to its Alicante cement plant in Valencia. The project will launch the use of Clyngas synthetic gas as alternative fuel (AF) at the plant. Thermochemical conversion specialist WtEnergy, a subsidiary of Cemex Ventures, will supply the syngas. The partners say that this upgrade will reduce CO₂ emissions by 400,000t per decade.

Parent company Cemex said "This project is part of Cemex’s Future in Action programme, which seeks to achieve sustainable excellence through climate action, circularity and natural resource management, with the primary objective of becoming a net-zero CO₂ company."

India: Nuvoco Vistas has commissioned feeding systems for alternative fuel (AF) in the pyro-process sections of its Nimbol and Risda cement plants. The systems will handle municipal solid waste, including unrecyclable plastic.

Managing director Jayakumar Krishnaswamy said "As part of our Protect Our Planet agenda, we view the AF projects as an important step towards fulfilling our commitment to sustainable cement manufacturing and reducing the environmental impacts. The successful completion of this project demonstrates our commitment to reducing carbon emissions, maximising waste consumption and demonstrating responsible resource management practices.” He added "This along with, other themes under Protect Our Planet agenda, is enabling Nuvoco to build robust partnerships with several stakeholders, and contribute to society at large.”
